Why chillers fail — and how we engineer it out.

Eight failure modes account for almost every dead chiller pulled out of service. Here's what they are, why commodity-grade units suffer them, and how AquaForge addresses each one.

Compressor failures

The Problem

Short-cycling, slugging, oil starvation, and contactor wear are the leading causes of compressor death — usually a symptom of undersized condensers, missing crankcase heat, or hard-start conditions.

AquaForge Approach

Panasonic commercial scroll compressors with soft-start, properly sized condensers, crankcase heaters where ambient demands them, and short-cycle prevention in firmware. Panasonic's compressor platform is the industry benchmark for continuous-duty reliability.

Corrosion

The Problem

Saltwater eats stainless. Chlorinated water eats copper. Cabinets corrode from condensate pooling. Commodity chillers cut cost on materials that touch water.

Titanium heat exchangers as standard for saltwater. Powder-coated or stainless cabinets with proper condensate drainage. Materials chosen to match the chemistry.

Heat exchanger issues

The Problem

Pitting, fouling, scaling, and refrigerant-side leaks. Once a heat exchanger leaks refrigerant into the process loop, the unit is effectively scrap.

Titanium tube-in-shell where the loop demands it. Brazed plate where it doesn't. Proper filtration recommendations and flow verification at commissioning.

Water flow issues

The Problem

Inadequate or interrupted flow causes the heat exchanger to freeze, the compressor to short-cycle, and the controller to alarm — or worse, not alarm.

Flow switches as a hard interlock. Properly sized internal pumps. Flow rate verification at install. Dual sensors prevent single-point freeze events.

Pump failures

The Problem

Seal wear, impeller damage from particulates, motor burnout from running dry. Pumps are consumables in commodity units — sealed and replace-only.

Externally serviceable pumps with standard replacement parts. Pre-filtration recommendations. Run-dry protection through interlocked flow sensing.

Poor ventilation

The Problem

Indoor installs without adequate air movement cause condensers to operate above design temperature, dropping capacity and accelerating compressor wear.

Controller failures

The Problem

Cheap controllers fail silently. The unit appears to run, but holds the wrong setpoint. Or the controller fries and the whole unit goes down for a $20 part.
